Application of a Hybrid Finite Element Formulation for Analyzing the Structure-Borne Noise in a Body-In-White

A hybrid finite element formulation for analyzing flexible plates connected to stiff frame was developed. The excitation was considered to be applied on the stiff members. Conventional FEA models were employed for modeling the behavior of the stiff members in a system. Appropriate damping elements were introduced in the connections between stiff and flexible members in order to capture the presence of the flexible members during the analyses of the stiff ones. Once the vibration of the stiff members and the amount of power dissipated at the damping elements was identified, an EFEA analysis was performed in order to determine the amount of vibrational energy in the flexible members. The hybrid FEA is applied to a Body-In-White (BIW). The results of the hybrid FEA are compared with results from very dense conventional finite element analyses.

Model Update Under Uncertainty and Error Estimation in Shock Applications

Numerical models are used for computing the shock response in many areas of engineering applications. Current analysis methods do not account for uncertainties in the model parameters. In addition, when numerical models are calibrated based on test data neither the uncertainty which is present in the test data nor the uncertainty in the model are taken into account. In this paper an approach for model update under uncertainty and error estimation for shock applications is presented. Fast running models are developed for the model update based on principal component analysis and surrogate models. Once the numerical model has been updated the fast running models are employed for performing probabilistic analyses and estimate the error in the numerical solution. The new developments are applied for computing the shock response of large scale structures, updating the numerical model based on test data, and estimating the error in the predictions.

Inhomogeneities in HCCI Combustion: An Imaging Study

A four-valve-pentroof, direct-injection, optical engine fueled with n-heptane has been operated at four different steady-state HCCI operating conditions including 10% and 65% residuals, both at low and high swirl conditions. Both, planar toluene LIF and volume chemiluminescence show large scale inhomogeneity in the ensemble averaged images. The interpretation of the toluene-tracer LIF signals (when premixed with the fresh-air charge) as a marker for reaction homogeneity is discussed. A binarization scheme and a statistical analysis of the LIF images were applied to the per-cycle planar-LIF images revealing inhomogeneities both from cycle-to-cycle and within the regions of individual cycles that track with the average heat release rate. Comparison of these two homogeneity metrics between the four operating conditions reveals weak but discernable differences.

Attempts for Reduction of Rear Window Buffeting Using CFD

This paper summarizes the major activities of CFD study on rear window buffeting of production vehicles during the past two years at DaimlerChrysler. The focus of the paper is the attempt to find suitable solutions for buffeting suppression using a developed procedure of CFD simulation with commercial software plus FFT acoustic post-processing. The analysis procedure has been validated using three representative production vehicles and good correlation with wind tunnel tests has been attained which has gained the confidence in solving the buffeting problem. Several attempts have been proposed and tried to find solution for buffeting reduction. Some of them are promising, but feasibility and manufacturability still need discussion. In order to find suitable solution for buffeting reduction, more basic research is necessary, more ideas should be collected, and more joint efforts of CFD and testing are imperative.

A Fully Variable Mechanical Valvetrain with a Simple Moving Pivot

A continuously variable lift, duration and phase mechanical lift mechanism is described, as applied to the intake valvetrain of a SOHC, 4-valve per cylinder, four-cylinder production engine. Improvements in fuel economy were sought by reduction of pumping losses and improved charge preparation, and optimization of WOT torque was attempted by variation of intake valve closing angle. Adjustment of the mechanism is achieved by movement of the pivot shaft for the rocker arms. The relationship between lift, duration and phase is predetermined at the design stage, and is fixed during operation. There is considerable design flexibility to achieve the envelope of lift curves deemed desirable. The operation of the mechanism is described, as are the development procedure, testing with fixed cams, some cycle simulation, friction testing on a separate rig and dyno testing results for idle, part load and WOT.

Versatile Occupant Analysis Model (V.O.A.M) for Frontal Impacts Using LS-DYNA and MADYMO

Regulations implemented by safety commissions throughout the world have resulted in extensive physical testing to protect the occupants during frontal impact events. Significant prototype and test costs aimed at optimizing structure and restraint systems are associated with meeting these regulations. To help reduce development costs, Computer Aided Engineering (CAE) is often applied. LS-DYNA [1] coupled with MADYMO [2] is widely used in crash and occupant safety simulation. An analysis technique which utilized a single model to design and optimize interiors (instrument panel, seats, visor, steering wheel, steering column) and restraints (airbag, seatbelts, retractor, pre-tensioner) was developed. The single model concept captures the global structural kinematics through minimal vehicle representation. Global vehicle modes such as pitch and roll can be represented by applying prescribed motion boundary conditions extracted from full vehicle models.

Vehicle Cradle Durability Design Development

In this paper, cradle design functional objectives are briefly reviewed and a durability development process is proposed focusing on the cradle loads, stress, strain, and fatigue life analysis. Based upon the proposed design process, sample isolated and non-isolated cradle finite element (FE) models for a uni-body sport utility vehicle (SUV) under different design phases are solved and correlated with laboratory bench and proving ground tests. The correlation results show that the applied cradle models can be used to accurately predict the critical stress spots and fatigue life under various loading conditions.

A Finite Element Model of the TRL Honeycomb Barrier for Compatibility Studies

A finite element model of the Transport Research Laboratory (TRL) honeycomb barrier, which is being proposed for use in vehicle compatibility studies, has been developed for use in LSDYNA. The model employs penalty parameters to enforce continuity between adjacent finite elements of the honeycomb barrier. Results of impact tests with indentors of various shapes and sizes were used to verify the performance of the computational model. Numerical simulations show reasonably good agreement with the test results.

CAE Fatigue Prediction of Fuel Tank Straps using Proving Ground Loads

The durability of fuel tank straps is essential for vehicle safety. Extensive physical tests are conducted to verify designs for durability. Due to the complexity of the loads and the fuel-to-tank interaction, computer-aided-engineering (CAE) simulation has had limited application in this area. This paper presents a CAE method for fuel tank strap durability prediction. It discusses the analytical loads, modeling of fuel-to-tank interaction, dynamic analysis methods, and fatigue analysis methods. Analysis results are compared to physical test results. This method can be used in either a fuel-tank-system model or a full vehicle model. It can give directional design guidance for fuel tank strap durability in the early stages of product development to reduce vehicle development costs.

A Multiple Order Conformability Model for Uniform Cross-Section Piston Rings

This paper examines the conformability of elastic piston rings to a distorted cylinder bore. Several bounds are available in the literature to help estimate the maximum allowable Fourier coefficient in a Fourier expansion of bore distortion: the analytically derived bounds in [7] and [8], and the semi-empirically derived bounds discussed in [9]. The underlying assumptions for each set of analytic bounds are examined and a multiple order algorithm is derived. The proposed algorithm takes account of multiple orders of distortion at once. It is tested with finite element (FE) data and compared to the classical bound approach. The results indicate that the bounds in [7] are compatible with linear elasticity theory (LET), whereas the bounds in [8] are not. Furthermore, numerical evidence indicates that the present multiple order algorithm can predict seal breaches more accurately than either of the other analytic bounds.

A 2D Vehicle-to-Vehicle Crash Model for Fleet Analysis (Part-I)

This paper presents a 2D model for frontal vehicle-to-vehicle crashes that can be used for fleet modeling. It presents the derivational details and a preliminary assessment of the model. The model is based on rigid-body collision principles, enhanced adequately to represent energy dissipation and lateral engagement that plays a significant role in oblique frontal vehicle-to-vehicle crashes. The model employs the restitution and the apparent friction in order to represent dissipation and engagement respectively. It employs the impulse ellipse to identify the physical character of the crash, based on the principal directions of impulse. The enhancement of the rigid body collision model with restitution and apparent friction is based on collision simulations that use very simple finite element vehicle representations. The dependence of the restitution and the apparent friction on the incidence angle, the frontal offset, and the mass ratio, as predicted by the 2D model, has been presented.

Heat Transfer Enhancement through Impingement of Flows and its Application in Lock-up Clutches

An impinging-flow based methodology of enhancing the heat transfer in the grooves of a lockup clutch is proposed and studied. In order to evaluate its efficacy and reveal the mechanism, the three-dimensional flow within the groove was solved as a conjugate heat transfer problem in a rotating reference frame using the commercial CFD code FLUENT. The turbulence characteristics were predicted using k-ε model. The comparison of cooling effect was made between a simple baseline groove pattern and a typical flow-impingement based groove pattern of the same groove-to-total area ratio in terms of heat rejection ratio, maximum surface temperature, and heat transfer coefficient. It is found that more heat can be rejected with the impinging-flow based groove from the friction surface than with the baseline while the maximum surface temperature is lower in the former case.

Cooling Fan Modeling to Support Robust AC/Cooling System Simulation

Advanced design of modern engine cooling and vehicle HVAC components involves sophisticated simulation. In particular, front end air flow models must be able to cover the complete range of conditions from idle to high road speeds involving multiple fans of varying types both powered and unpowered. This paper presents a model for electric radiator cooling fans which covers the complete range of powered and unpowered (freewheel) operation. The model applies equally well to mechanical drive fans.

An Efficient Procedure for Vehicle Thermal Protection Development

Vehicle thermal protection is an important aspect of the overall vehicle development process. It involves optimizing the exhaust system routing and designing heat shields to protect various components that are in near proximity to the exhaust system. Reduced time to market necessitates an efficient process for thermal protection development. A robust procedure that utilizes state of the art CFD simulation techniques proactively during the design phase is described. Simulation allows for early detection of thermal issues and development of countermeasures several months before prototype vehicles are built. Physical testing is only used to verify the thermal protection package rather than to develop heat shields. The new procedure reduces the number of physical tests and results in a robust, efficient methodology.

An Exploration of Failure Modes in Rolled, Ductile, Cast-Iron Crankshafts Using a Resonant Bending Testing Rig

This report explores the relationship of different failure criteria - specifically, surface cracks, stiffness changes, and two-piece failures - on rolled, ductile, cast-iron crankshafts. Crankshaft samples were closely monitored throughout resonant bending fatigue testing and were taken to near complete fracture. By monitoring resonance shifts of the samples during testing, stiffness changes and cracks were monitored. These data showed that an accelerating frequency shift was sufficient to indicate imminent two-piece failure and that this condition can be used as a failure criterion. Fatigue studies on two different crankshafts using this failure criterion were compared to those using a surface crack failure criterion. This comparison showed that using the surface crack failure criterion erroneously decreased the apparent fatigue life of the crankshaft significantly.

Effects of Roller Geometry on Contact Pressure and Residual Stress in Crankshaft Fillet Rolling

In this paper, the effects of roller geometry on contact pressure and residual stress in crankshaft fillet rolling are investigated by a two-dimensional finite element analysis. The fillet rolling process is first introduced to review some characteristics of the rolling tools. A two-dimensional plane strain finite element analysis is then employed to qualitatively investigate the influence of the roller geometry. Computations have been conducted for eight different contact geometries between the primary roller and the secondary roller to investigate the geometry effect on the contact pressure distribution on the edge of the primary roller. Fatigue parameters of the primary rollers are also estimated based on the Findley fatigue theory. Then, computations have been conducted for three different contact geometries between the primary roller and the crankshaft fillet to investigate the geometry effect on the residual stress distribution near the crankshaft fillet.

Using Vehicle Dynamics Simulation as a Teaching Tool in Automotive Engineering Courses

Some of the best teaching methods are laboratory courses in which students experience application of the principles being presented. Preparing young engineering students for a career in the automotive industry challenges us to provide comparable opportunities to explore the dynamic performance of motor vehicles in a controlled environment. Today we are fortunate to have accurate and easy-to-use software programs making it practical for students to simulate the performance of motor vehicles on “virtual” proving grounds. At the University of Michigan the CarSim® vehicle dynamics simulation program has been introduced as such a tool to augment the learning experience. The software is used in the Automotive Engineering course to supplement homework exercises analyzing acceleration, braking, aerodynamics, and cornering performance. This paper provides an overview of the use of simulation in this setting.

Computer Aided Simulations in Machining Applications

Computer applications have been widely used to assist product design. The successes and sophistication of computer aided engineering (CAE) techniques are respectfully recognized in this field. CAE applications in the manufacturing area however are still developing, although the manufacturing community is increasingly starting to pay attentions to computer simulations in its daily workings. This paper will briefly introduce some of these applications and promote awareness of computer simulations in manufacturing area. It contains four main sections: finite element analysis (FEA) in machining fixture design, FEA applications in component assembly, machining process simulations and machining vibrations in the milling operation. Each section comes with a practical case study, potential benefits are identified and conclusions are presented by using an integrated design and analysis approach.

Three Dimensional Position Measurement using String-pots

It is often necessary to measure three-axis displacement of a deforming or moving part in static or dynamic impact tests. A point moving in the three-dimensional space can be monitored and measured using three string-pots or other distance measuring devices with a methodology developed here. A numerical algorithm along with required equations are shown and discussed. The algorithm was applied as an example to static seat pull test and compared to results from film analysis. The application with string pots is useful especially when the point of concern gets hidden or blocked by other parts disabling the photogrammetry technology.

Transient Spray Cone Angles in Pressure-Swirl Injector Sprays

The transient cone angle of pressure swirl sprays from injectors intended for use in gasoline direct injection engines was measured from 2D Mie scattering images. A variety of injectors with varying nominal cone angle and flow rate were investigated. The general cone angle behavior was found to correlate well qualitatively with the measured fuel line pressure and was affected by the different injector specifications. Experimentally measured modulations in cone angle and injection pressure were forced on a comprehensive spray simulation to understand the sensitivity of pulsating injector boundary conditions on general spray structure. Ignoring the nozzle fluctuations led to a computed spray shape that inadequately replicated the experimental images; hence, demonstrating the importance of quantifying the injector boundary conditions when characterizing a spray using high-fidelity simulation tools.
